A flexible hose rarely fails without prior warning. The clues show up early, often weeks before a burst, and most are easy to spot. The trouble is that busy teams walk past them. A small crack or a damp patch gets noted, then forgotten.
Ignoring those clues carries a real cost. A worn flexible hose can leak, or it can whip and throw a jet of hot fluid under pressure. The Health and Safety Executive warns that fluid forced under the skin may require amputation or major surgery. Even a pinprick puncture can cause serious harm. Here is what to watch for.
Cracks and Splits on the Flexible Hose Cover
Start with the outer cover. Fine surface cracks, often called crazing, point to age, heat, or sunlight breaking down the rubber. Run your eye along the whole length and flex the hose gently. Cracks that open up when you bend it show the cover has lost its give. SAE guidance says to flex the hose to its minimum bend radius, then check the cover and tube. If any crack appears, no matter how small, take the hose out of service. Deeper cuts that expose the reinforcement are worse. Once the braid or wire shows, the hose has no safety margin left.
Blisters, Bulges, and Soft Spots
A bulge or blister on the cover means something has gone wrong inside. Trapped gas, a leaking inner tube, or fluid that does not suit the hose can lift the cover into a bubble. Parker’s failure guide links many blisters to a fluid the hose was never built to carry. Press gently around any swollen area. A soft, spongy patch suggests the layers have started to separate. The hose may still hold pressure today, but a bulge can split without notice. Mark it, plan the swap, and do not wait for it to grow.
Leaks and Damp Patches Near the Fittings
Leaks are the sign people most often excuse, and that habit hurts workers every year. A damp film, a slow drip, or a ring of dirt stuck to oily residue all point to fluid escaping. Look hardest where the hose meets the coupling, since that joint takes the most strain.
Here is the part that matters most. Never run a hand or finger along a hose to find a leak. A pinhole can throw an invisible jet that punches straight through skin and a glove. The HSE has recorded injection injuries at pressures as low as 7 bar. Workers are often hurt during the very inspection meant to find the fault. If you suspect a leak, drop the pressure first, then look.
Abrasion, Kinks, and Twisting
Routing problems leave marks you can read. A shiny or worn stripe along one side means the hose has been rubbing against metal, another hose, or a sharp bracket. Left alone, it wears through the cover into the reinforcement. Kinks and flat spots are just as telling. A hose bent tighter than its rated radius loses strength at the fold, and the damage stays even after it springs back. Twisting is easy to miss. Look at the printed layline along the hose. If that line spirals instead of running straight, the hose was fitted with a twist, and pressure will shorten its life. Re-route it and add a guard or clamp where needed.
Corrosion and Movement At the Couplings
The fittings deserve as much attention as the hose. Rust or pitting on a coupling weakens the metal and the seal, so check every crimped and screwed joint for corrosion. Look for a gap, a rotation, or any sign the fitting has crept away from the hose. A coupling that has started to pull apart is one pressure spike from letting go. A fitting blown off under pressure can whip hard enough to break a bone. Frayed wires poking out near the crimp tell you the joint is failing. You want to see clean metal and a tight crimp, with no movement at the joint.
A Stiff or Hardened Flexible Hose
Rubber should stay flexible. A hose that feels stiff or brittle has usually been hardened by heat or aged past its useful life. Fluid running above roughly 80 degrees Celsius speeds up this aging, and a hose routed near an exhaust or other hot surface suffers most. Discolouration, a charred look, or a burnt smell all point the same way. Cold has the opposite effect and can leave a hose cracking when it flexes. Bend a suspect hose by hand. If it does not spring back, replace it.

What to Do Before a Hose Fails
None of these checks needs special tools. A torch and good light, plus a steady habit, catch most faults long before a failure. Hoses on hard-working or high-risk machines deserve a daily glance, while lighter setups can run on a weekly or monthly check.
Run through the same quick check each time:
- Cracks, cuts, or a worn shiny patch on the cover
- Blisters, bulges, or soft spots
- A damp film, drips, or dirt stuck to the residue.
- Rust, gaps, or any movement at the fittings
- A stiff or discoloured hose body
Write down what you find and act on it. Replace a worn hose with one of equal rating, never a lower one, and match the fitting to the maker’s specification. If a hose looks doubtful, treat it as past its life and swap it out.
